Put 5V on it from a power supply and the bad one explodes.
LOL! Yup, we used that trick as well. When we got more sophisticated, we would use a current limited power supply and follow the traces with a couple of probes to see where the amps were going. ICs and electrolytics installed backwards would explode, too. Fun times! Sometimes I feel like my buddies and I destroyed the electronics industry in the United States. Then we moved on to nuclear power and destroyed that as well.

Ok, I think the verdict is in. The alternator is internally shorted. When I turn the master switch on the 60 amp breaker trips without the engine even running. I took the wires off the BAT terminal on the back of the alternator and the breaker doesn't kick when I turn the master on. This would eliminate the theory of a chafed wire running from the breaker to the alternator. I also measured with an ohm meter from the BAT terminal to the alternator case and it's dead shorted. In any event the alternator went to an overhaul shop to get bench tested and we'll see what they say.

Casey was right! The power was flowing "backwards" from the buss to the alternator and blowing the fuse. I guess I need to go back to school

Got my alternator back from the overhaul shop and installed it tonight and it's all good. They said the stator was shorted out to the housing.

Here's the old one...
